In classical engineering, plug flow describes how fluids move through a pipe: the entire cross-section advances forward at nearly the same velocity, like a solid “plug,” typically driven by pressure, pumps, or gravity. This principle is widely used in chemical engineering and wastewater treatment, ensuring predictable residence time, efficient conversion, and stable process conditions.

When applied to anaerobic digestion, the same principle creates a stable, predictable pathway for organic waste to be converted into biogas and fertilizer. Arciplug®’s patented PLUG FLOW digesters build directly on this foundation — optimized for high-solids feedstocks, multi-feed input, and reliable biogas production.

Arciplug®’s patented design applies PLUG FLOW principles to full-scale biogas plants. Depending on the feedstock, a feed screw or pump serves as the “mouth” of the system, feeding material into the digester and generating the pressure that pushes the mass forward horizontally like a slow-moving plug. Controlled vertical mixing keeps the biology even and stable, while a small recirculation stream (<2%) supports long-term process stability. The dominant flow remains strictly plug flow – a concept we define as axial plug stability.

In PLUG FLOW anaerobic digestion, organic material flows forward in a steady, unmixed path. This enables natural microbial zoning: hydrolytic bacteria dominate the front, acidogenic and acetogenic microbes follow, and methanogens thrive in the final section – safely shielded from incoming raw feedstock.
This structure mirrors ecological succession in nature and ensures high methane yield, biological stability, and efficient processing of high-solids or multi-feedstock inputs.

Arciplug® digesters are High Load Reactors by design. With dry digestion and no dilution, they can reach OLRs up to 11 kg VS/m³, which is about 3 to 5 times higher than conventional CSTRs, while still maintaining biological stability.

This means the same amount of organic waste can be processed in a much smaller reactor, without sacrificing gas output. By maximizing throughput in a compact footprint, Arciplug® enables efficient and space-saving biogas production, even in land-constrained industrial or urban sites.

Arciplug is a plug flow digester that can be fed daily. This gives a stable, high gas yield.

Dry and semi dry organic materials, municipal solid waste (we separate it mechanically), straw, napier grass, manure. For other feedstocks, please consult Arciplug experts.

Depends on the feedstock, but for example MSW 100 tons per day, napier 60 tons per day.

Depends on the feedstock and usage of the biogas and how much feedstock is needed to pretreat. 

The digester needs one person to oversee the plant onsite or remotely if this is facilitated properly. Digester maintenance requires 1 to 2 hours of daily work.

Pre-treatment, biogas upgrading and fertilizer production may need 1 to 5 workers per shift.

Depends on the feedstock and usage of the biogas. Operation costs depend on the plant power usage and electricity price. The digester uses 1-3 % of the energy produced by the biogas plant.

There is no need for shutdowns. All maintenance can be done from outside the reactor.

The plant needs a road connection for operations, stable electricity connection 400V (or generator), mobile internet for remote control and water for normal cleaning.

Depends on the feedstock and how the output is post-treated. For example, MSW requires an area for separation.

Generally Arciplug biogas plants require less space than traditional solutions. The maximum plant dimensions range between 25 and 100 meters. Contact us for more information.

The process generates biogas and digestate which is then further separated into methane and fertilizer. Other end products include carbon dioxide and RDF from MSW. Biogas can be injected to the gas grid, used as fuel for vehicles and in electricity production or used for cooking.
